It's not that the bolt is to long and we need to take up the slack.

It's the the Radius of the 02 housing has to be really tight due to the Turbo placement.

So there isn't enough room to put a normal sized Bolt in there. Hense I have to cut it down or get a smaller one so that it fits between the pipe and the Flange. (hope that makes sense?)

Maybe a stud will work if you start the nut before the housing is tight against the turbo. Just a thought, anyway, I think I am going to try to talk to a Tial Engineer and see what the issue is with there stuff, there may be something that has been designed to resolve this like a sleeve or similar. Maybe a wire o-ring and reciever groove with a metal gasket. It may not be a simple solution, but it would be solid.

sorry i should of explained myself better too :)

cut the washer in the same radius of the 02 housing.. get it ...

so it would look like D maybe or something..?

stack like 5 or 6 of those washers and you would be set..?

one solution.. not so pretty... or just get a shorter bolt..

Mike, remember those grooves in the flanges you get from tial?

hmm.. that could be the answer?

Brian, before you cut the bolt, thread a nut on it. Then cut it and unthread the nut. The nut will straiten the threads. IMO easier than trying to start a die.

Well with limited driving this morning (from my house to work)

I think I resolved the Exhaust leak. (Haven't boosted yet) but at least I didn't hear that annoying Exhaust leak sound.

I ended up "Notching" the 5th bolt hold as cutting the bolt wouldn't leave me enough thread left.

So what I tightened that Bolt first (it's an "Allen" Style Bolt) and there was no way I'd be able to get an Allen Wrench between the pipe and the bolt so I had to tighten it as far as I could then slide the 02 housing in place. But in the other 4 bolts, Tightened them down. And then came back with Vise Grips to tighten that 5th bolt.

And this time there was no gaps aroung the flange. So I was happy with it.

I then had to redo my Waste Gate RTV - Last time I installed it I installed the Dump tube first and then installed the waste gate onto the manifold. Well turns out the Dump tube is resting against the "V" Band Clamp so installing it that way didn't allow the bottom of the waste gate to seal.

so when I pulled if off I noticed that the "ring" that goes on the manifold side of the waste gate was actually pushed out a little bit, so it was not creating a seal.

All and All it sounds like I fixed everything. - But I do have to go back later at some time and change things.

Since I didn't finish till around 12:30am and I'd just put on the RTV (24hrs of cure time) I tried my hardest not to get on boost this morning. That way at least by lunch time there'll be 11hrs of Cure time.

Did the RTV work? What kind did you use? I'll have to check the temp rating on the tubes I have at home. I just noticed last night that my gasket is already leaking; piece of crap. A couple of guys on DSMTalk said theirs sealed without a gasket.

They have a High Temp RTV called Ultra Copper you could give a try.

I cant imagine they seal very well without a gasket. Im going to copper spray the bare metal and see what happens though.
