How thin could it be so that it would be light enough, but still thick enough to protect everything. Furthermore, how do you cut the stuff so it looks decent? This sounds like a fun project.

I can cut the alum or sheet metal at craigs place we would just have to make a cardboard temp plate and make them

I'd say you'd be best to go with 16 or 18 gauge alumnium. I think 1/8th inch would be a little overkill and add un-necessary weight. Sheet metal would just suck considering it would rust.

Yea, I'm looking around and seeing a lot of 'almost 1/4 inch' aluminum undertrays out there, so I think shooting for about 3/16" will be the way to go. Nice and thick so it can take a beating, but not too thick it's too heavy...I'll start a project thread as I get rolling with this.

just call them and see what it is for a sheet of it we might just have to make a few and one for my evo also

Do you just feel plastic would not be strong enough? I'd get annoyed by the noise of rocks hitting the metal undertray. Look at all the OEM cars with plastic undertrays. They seem to last. A plastic undertray would be a lot easier to make and lighter, plus not noise from debris!
